Exploration & Extraction:
  • The kaolin deposits are first located through geological surveys and sampling. Once a viable deposit is found, the land is cleared, and the overburden (the surface material) is removed to expose the kaolin ore.
  • Mining can be done through open-pit methods where heavy machinery is used to extract large chunks of kaolin-rich clay from the earth.
  • Some deposits are extracted using hydraulic mining techniques, where water under high pressure is used to wash the kaolin into a slurry.
  • Slurry Formation:
  • The mined kaolin clay is transported to the processing facility, where it is first mixed with water to form a slurry. This process, called blunging, involves mechanical agitation to break down the kaolin lumps into smaller particles and suspend them in water.
  • This slurry is then passed through a series of screens to remove impurities such as sand, quartz, and organic materials.
  • Particle Size Control:
  • The kaolin slurry is classified using hydrocyclones or centrifuges to separate fine particles from coarser materials.
  • Fine kaolin particles are further refined while coarse particles may be returned to the blunger or discarded depending on quality.
  • At this stage, the kaolin is screened and filtered to ensure uniformity in particle size for different applications.
  • Gravity Separation:
  • The next step involves centrifugation to separate kaolin from heavier materials based on density. In this process, heavier particles like sand are settled out, while the lighter kaolin remains suspended.
  • For highly refined kaolin products, magnetic separators may also be used to remove iron or other metallic impurities.
  • Water Removal:
  • Once the kaolin has been purified, the water content is reduced by mechanical means such as rotary vacuum filters or filter presses.
  • The resulting kaolin cake is further processed to achieve the desired moisture content.
  • Heat Treatment:
  • In some cases, kaolin undergoes a process known as calcination, where it is heated in a kiln at temperatures between 1,000 to 1,200°C. This removes water molecules from the kaolin structure and changes its physical properties.
  • Calcined kaolin is used in applications requiring enhanced brightness, hardness, and reduced shrinkage, such as in high-grade paper, paints, and advanced ceramics.
  • Coating & Surface Treatment:
  • To improve the performance of kaolin for certain applications, manufacturers often apply chemical treatments such as surface coating with dispersants, surfactants, or coupling agents.
  • For example, treated kaolin is used as a functional filler in plastics or rubber, where surface treatments help enhance compatibility with polymers.
  • Final Moisture Reduction:
  • After dehydration, the kaolin is dried in rotary dryers or spray dryers to achieve the required moisture content (typically less than 1%).
  • The dried kaolin is then milled into a fine powder using various grinding techniques such as hammer mills, ball mills, or air classifier mills to meet the particle size specifications of different industries.
  • Final Product Handling:
  • Once the desired particle size and moisture content are achieved, the kaolin powder is packaged in bulk bags or smaller sacks, depending on the end-use requirements.
